The Client

The Challenge

Midland’s existing vacuum pumps (Quincy QSVI-40 and (2) 40HP competitor fixed speed machines operating at 24”HgV) were being serviced by one of Quincy’s distributor’s, Zorn Compressor and Equipment. When the distributor asked how much vacuum they use, the customer replied “I don’t really know for sure. I think a second pump comes on sometimes”. That prompted the idea of conducting a vacuum audit to get an accurate assessment of what the process truly required.

Audit Results – The audit measured the vacuum level and motor amps over time. It was determined that their application required 553 ACFM @ 24”HgV, and was consuming approximately 44.25 HP to meet that demand.

The Solution

An evaluation of variable speed curves showed that a QSV 1100 E could meet the demand and consume approximately 17.5 HP less than the existing installation. Based on the customer’s cost of electricity and the annual operating hours, the solution represented a savings of nearly $9K in operating costs alone. For this end-customer, reducing the overall vacuum footprint was also of strong interest. Prior to the audit, a two pump solution (to provide redundancy) using larger pumps was presumed necessary. Excited to save energy and floorspace, the customer ordered the (2) QSV 1100E pumps AND an ECOntrol 3.0 (a multi-pump controller) to ensure the pumps are efficiently optimized as a central system!

With excellent coordination between Zorn Compressor and Equipment’s sales and service teams, the installation and commissioning yielded a beautiful, clean, and effective installation.

The Challenge

With a rich history dating back to 1818, Bunge Oil has established itself as a leading producer of specialty oils. As a loyal customer of Quincy, Bunge Oil has relied on Quincy’s dependable QSI-235 compressor since 1983. The compressor has faithfully operated since then, supporting Bunge Oil’s critical operations.

 

However, Bunge Oil’s maintenance manager recently recognized the need for a new compressor. The existing unit started experiencing minor issues, causing concern for reliable operations. Moreover, relying on an equally aged backup unit during the primary unit’s downtime raised further apprehensions. Despite these valid concerns, the maintenance manager faced challenges in justifying the request for a new compressor to the corporate decision-makers.

Understanding the predicament Bunge Oil faced, Quincy proposed a solution: an EQ LTE audit. This audit had two primary objectives. First, it aimed to gain a comprehensive understanding of Bunge Oil’s plant operations, providing valuable insights into their energy consumption and efficiency. Second, the audit aimed to determine whether a compelling case could be made for investing in an energy-efficient solution, addressing the maintenance manager’s concerns and demonstrating the potential benefits of new equipment to the corporate decision-makers.

With this information, Quincy intended to build a solid business case to address the immediate need for a new compressor and highlight the long-term advantages of implementing an energy-efficient solution tailored to Bunge Oil’s specific requirements.

By highlighting the energy savings, improved reliability and enhanced operational efficiency that could be achieved with a modern compressor system, Quincy aspired to assist Bunge Oil in their pursuit of optimal performance and long-term sustainability.

Action Plan

Quincy attached our EQ LTE data logger to Bunge Oil’s existing system and gathered information for one week. This information facilitated an in-depth analysis of the plant’s data and energy consumption. This comprehensive study provided valuable insights into the intricacies of Bunge Oil’s operations, enabling Quincy to gather precise information for further evaluation.

The data collected during the study was meticulously entered into Quincy’s specialized calculator, which our experts used to construct a compelling case tailored to Bunge Oil’s specific needs. Through rigorous analysis and calculations, Quincy’s team determined Bunge Oil could realize significant cost savings by transitioning to a QGV-50 compressor.

By installing the energy-efficient QGV-50 compressor, Bunge Oil stood to achieve annual savings of over $8,000. These significant savings were primarily attributed to the enhanced energy efficiency and advanced features of the QGV-50, ensuring optimal performance while minimizing energy consumption.

Considering the cost of acquiring the new QGV-50 compressor, priced at $34,000, Quincy Compressor conducted a thorough return on investment (ROI) analysis for Bunge Oil. The calculations demonstrated that the investment in the QGV-50 would yield a positive ROI in slightly over four years.

Bunge Oil would recoup the initial investment in a relatively short time frame and enjoy substantial long-term financial benefits due to the improved energy efficiency and operational cost reductions offered by the QGV-50 compressor.

With these compelling findings, Bunge Oil could enhance its efficiency, reduce energy consumption and ultimately bolster its bottom line.

The Results

As a result of this study, Quincy Compressor effectively built a strong case for implementing various improvements at the plant.

Firstly, our team discovered that Bunge Oil’s plant had several large receiver tanks that were over 40 years old and no longer aligned with corporate safety guidelines. Quincy suggested replacing these tanks to ensure compliance with safety standards and maintain a secure working environment.

The audit also revealed that the plant was using desiccant dryers set at a dew point lower than necessary for their operations. Recognizing this inefficiency, we recommended transitioning to refrigerated dryers. By doing so, the plant stood to benefit from an additional 15% energy savings while still meeting the required dew point.

Additionally, Quincy presented a compelling argument for investing in a new nitrogen generator. This strategic decision ensured that all equipment within the plant would be on the same replacement life cycle, optimizing efficiency and reducing the risk of unexpected failures.

By actively identifying and proposing these improvements, Quincy provided Bunge Oil with a comprehensive solution to enhance their operations.

GoldenCorr Sheets is Southern California’s premier provider of corrugated sheets to the converting industry. GoldenCorr is in the heart of the Los Angeles County, City of Industry, California, and has been operating for over 20 years. In those 20 years, GoldenCorr has become one of the largest sheet feeder operations in North America.

GoldenCorr had three 200-horsepower(HP) competitor air compressors. Two of the compressors were from 2002, and the other was more recent, from 2019. GoldenCorr had spent lots of money on repairs over the last 20 years and did not want to keep throwing money on repairs on compressors that were on their last leg. It was time to replace two of the compressors and find solutions to some of their inefficiencies.

The Challenge

Prior to the Quincy EQ air rating study, GoldenCorr had several pain points with their air compressors. These challenges included:

  • Low pressure alarms: GoldenCorr had air pressure drop issues at the end of their air lines. The machine at the end of this line would alarm if the pressure fell below 98 PSIG.
  • Inefficient after-coolers: Because they are a paper plant, GoldenCorr had issues with tiny paper fibers clogging up the after-coolers. These fibers are a natural byproduct of production but caused high-temperature shutdowns that halted operations. With paper fibers going into the air-end of the air compressors, they were causing damage.
  • GoldenCorr was also running two 200-horsepower non-VFD compressors. Even though the compressors ran in modulation, there was still a lot of room for improvement.

The Action Plan

To earn this job, Quincy Compressor needed to excel over five other air compressor competitors.

The main competitor was able to do an air study prior to Quincy Compressor’s study. Their recommended solution was a 200-HP VFD compressor and two 150-HP Load/Unload compressors.

Quincy Compressor wanted to see if there was another solution that solved the pain points and allowed the customer to save more operating costs. A local EQ-trained distributor arrived to conduct an air study. GoldenCorr mentioned that they had removed an air pump from their system process and planned to remove a second pump. This was all done after the initial air study by the competitor. In essence, these actions voided the air study.

The Quincy Compressor distributor mentioned to GoldenCorr that they may be able to go down in horsepower usage. The distributor explained that if they did another study after GoldenCorr took the second pump offline, they could see their true horsepower demand moving forward.

Quincy EQ Analysis

The distributor conducted an air study by installing EQ data loggers before and after GoldenCorr removed the second pump:

  • They were able to collect critical information about system performance.
  • The data collected from the EQ Logging Equipment analyzing the site information was uploaded to the EQ website.
  • The EQ website’s patent-pending technology measured the existing system’s performance and modeled several potential system configurations to find the most effective solution.

This air study yielded an action plan for GoldenCorr to reduce horsepower. The data found that the GoldenCorr plant could run on a QSI-150 as the base-load air compressor. The plant could then use a QGV-150 as a trim compressor. This solution would take 100-HP offline, providing GoldenCorr with significant energy and cost savings.

The distributor tailored the solution to GoldenCorr’s needs by asking questions about their future needs and finding out that the customer would be lowering their air demand. The distributor spoke to GoldenCorr about air usage and discovered that the more air demand that can be taken offline, the smaller the horsepower of the air compressors needed to run the GoldenCorr facility. By asking these questions and understanding the customer’s needs, the distributor became the trusted consultant among the competitors.

Quincy EQ Results

Before the Quincy EQ air study with the second pump removed, GoldenCorr’s data revealed that:

  • The plant’s kW usage was between 310 kW and 390 kW.
  • The plant air pressure was not steady and jumped between 87 PSIG and 107 PSIG.
  • When the air pressure dropped below 98 PSIG, the last machine alarmed.

After the air study, which was done after the second air pump was taken offline:

  • The kW usage dropped to between 160 kW and 270 kW, a much more acceptable level for the customer.
  • GoldenCorr’s kW savings were between 150 kW and 210 kW.
  • The plant pressure remained steady between 98 PSIG and 112 PSIG.
  • The steady pressure removed the fear that the alarm at the end of the air line would go off, reducing the chances of an emergency system shutdown.

The Quincy Solution

To address all of GoldenCorr’s pain points, the Quincy Compressor distributor had to engineer a unique system. This air compressor system needed to resolve the clogged after-cooler issue and eliminate high-temperature system shutdowns. A solution to these issues demanded a whole-system approach. The distributor’s solution included two primary stages:

  1. Eliminating the paper fiber clogging issue: To remove the issue of paper fibers clogging the after-coolers and going into the air-end, the distributor had a contractor install air vents to feed the outside air to the air compressor’s inlet. These air vents work by keeping the after-cooler free of paper fibers, dust and other debris to keep temperatures at the proper level efficiently. The contractor also installed package pre-filters on each air compressor for additional efficacy at filtering obstructions.
  2. Lowering the room’s temperature: Also, to remove the excess heat from the room, the contractor installed a duct that exhausts through the roof. This exhaust, along with the air vents, removes the possibility of hot air being recycled. Lowering the temperature within the compressor room reduced the chances of the compressor going down due to overheating.

Together, these solutions prevent slow-downs and inefficiencies in the after-coolers and air compressors.

The distributor also recommended that GoldenCorr order replacement equipment, like new air compressors. Due to the lower air demand from removing the pumps from the system processes, using more efficient equipment will further help GoldenCorr reduce operating costs.

Silver Crest Homes had three old air compressors running at all times at a combined 120 HP, making downtime and repairs costs high. All compressors were fixed speed, and two were in modulation, which led to excessive load and unload events. The company was also dealing with regular repair issues across all compressors. When one compressor was down, they turned an additional QSB-25 on for support. When more than one compressor was down, production suffered.

A competitor performed an audit and suggested two 150 HP systems, but this would create a space issue at the existing compressor pad area. They convinced Silver Crest to go with a single 150 HP compressor system with plans to expand. However, the 150 HP compressor would run at a low rpm during the low demand periods, which was not ideal.

The Solution

This is where Quincy Compressor came in. We wanted to help Silver Crest Homes improve their reliability and energy efficiency by introducing energy-efficient air compressors. We performed leak detection and identified 293 CFM of artificial demand amongst accessible leaks in hoses, piping and machinery fittings. Based on production pressure, we calculated that leaks were causing an annual energy consumption of $21,675.

We also performed an EQ analysis on the existing system. The results were a system demand low of 215 CFM and high of 420 CFM. The desired expansion called for an additional capacity of 125 CFM.

This opportunity required a strong stance against the competition’s proposed system of a single 150 HP compressor. Our solution was to introduce two QGV-75s networked as primary production supply, with a third QGV-75 installed for redundancy. The overall energy consumption of the existing compressors was $28,846 annually. An EQ Simulation with two networked QGV-75s offered an estimated annual energy savings of $4,088.

We ordered, delivered and installed the equipment by November 2021. We provided a lead/lag solution with twin QGV-75s, which will provide adequate CFM with the expansion in mind. It will also reduce overall energy, installation and purchase cost compared to the competitor.

We proposed a QGV-125 system as the primary with an additional QGV-125 for back up. The variable speed air dryer was sized for an outdoor, high heat environment with expansion demand in mind. The storage capacity is rated for five-gallon/CFM, and the flow controller compensates for artificial demand.

We helped Silver Crest Homes realize that their demand varies throughout the different production phases and that their low, average and peak CFM ranges justified the need for a VFD compressor. We conveyed that the existing storage was inadequately sized for production demand CFM. We also helped Silver Crest size the new compressors according to current demand and prepare for planned expansion in the next two years. The Client

This customer is the United States Post Office’s Jersey City location, the largest postal facility in the United States. According to their specifications, USPS requires a large amount of oil-free air. This facility handles tens of thousands of letters and packages every day, and compressed air runs their conveyor belts. Downtime is not an option, especially in the peak season around Christmas.

The Challenge

The USPS facility in Jersey City was once a customer of Scales Industrial Technologies, the Quincy distributor in the area, but had been persuaded by a competitor to pursue their product line over the last 10-15 years. As a result of this decision, the Jersey City facility began experiencing issues with all four compressors purchased from our competitor.

After just 25,000 run hours on all three 75 HP competitor units, failures began to occur frequently, leading the facility to remove parts from one or more machines to keep just one compressor running. Costly repairs and downtime led the facility to search for a different brand.

Quincy had recently worked with the facility’s engineering firm at two nearby locations, so the USPS office asked us for help writing a specification for replacement compressors. In addition to the three 75 HP units they had to replace, they also needed to replace two 200 HP units for another process in the building. We ran a full assessment of their system and what we could offer.

The Solution

As a solution, we offered to replace all five total units. Two 75 HP units have already been replaced and we are awaiting the installation of three more compressors to change the facility from our competitor’s product to all Quincy blue. For the 75 HP units, we noted that the existing machines were all fixed speed.

The facility ran three shifts of operation, all with varying air demand. Some shifts saw two compressors running, others saw just one — and all had variations in load and unload ratios. With this in mind, we proposed variable speed equipment. The environment was right for this type of equipment and the additional investment cost would undoubtedly be offset after just a year or two of operation. When we crunched the numbers, the yearly operational cost would save the facility around $15,000 annually per compressor!

Quincy also added that this would be one of their new QOFT-75V compressors, featuring rotary tooth technology that’s been proven to be extremely reliable at the 75 HP range for decades. Between this, the energy savings and the failed reliability of competitive brands, Quincy was able to successfully install five total compressors in this facility.

The Client

Nice-Pak is a leading manufacturer of sanitizing wipes, operating in Rockland County, NY.

The Challenge

When the global pandemic hit in early 2020, their production targets soared. All four of their current 75 HP rotary screw compressors were now running. Each had about 20 years’ worth of age on them, and with all of them operating at once, the facility found itself without any sufficient backup.

Space was a concern with this job, as the facility’s available space was maxed out. They couldn’t move the compressors or enlarge the space they resided in, and an outdoor unit wasn’t an option either.

The last Sales Engineer to work with Nice-Pak pitched them on variable frequency machines on multiple occasions — he believed they could save substantial money by converting their fixed-speed machines into VFDs.

The Solution

Enter Quincy.

When we first visited the site, we found an overly hot compressor room. The room was small, and summertime temperatures hovered around 100+ degrees inside. Upgrading and adding 100 HP worth of compressors would only make the heat load climb even higher. The facility’s owner didn’t want to add additional exhaust fans to the room. Additionally, the last Sales Engineer had put the refrigerated dryers right next to the compressors, causing spikes in dew point due to the tremendous heat load.

VFDs work just like computers, and computers don’t like excessive heat. We pitched sacrificing energy savings in the interest of gaining reliability, and there are now four QSI-100 compressors running in that compressor room. Since fixed-speed compressors cost considerably less than variable frequency compressors, the customer knew we were trying to push for the most logical solution.

Nice-Pak obtained the industry’s toughest fixed-speed rotary compressor and got away from a horizontal exhaust, greatly alleviating the heat load in the room. We also suggested moving the dryers from the compressor room to a tiny yet functional space downstairs. Doing so protected them from the heat load in the room and secured them at a more reliable dew point. Lastly, we suspended a dry receiver tank from the ceiling above the dryers to provide the plant with an adequate reservoir of clean air.

The Client

Scientific Design is a production facility in Little Ferry, New Jersey that manufactures catalytic materials for the chemical industry.

The Challenge

Scientific Design’s existing compressor room held a Quincy QGD-60 and a competitor’s VS-40. The machines switched back and forth between primary and backup, with the competitor’s variable speed sometimes trimming the Quincy when air demand was high.

What the previous Sales Engineer didn’t take into consideration, however, was that the compressor room was located next to an area where a manufacturing process took place, in which a fine, sand-like substance was bagged. Because of how fine this substance is, it often blew straight into the compressor room and caused issues with the drive of the variable speed compressor. The below pictures illustrate the filth that built up on the outside of the competitor’s compressor.

The Solution

To prevent buildup in the future, Quincy recommended returning to a fixed-speed machine in this area, exchanging potential energy savings for the reliability of a tougher, more durable machine. Since the competitor was occasionally trimming the QGD-60 when production was high, Quincy suggested purchasing a 75 HP compressor to run on high-production days and keeping the 60 HP as a backup.

A QSI-75 was selected to account for the hot and dirty environment. Quincy also suggested cleaning the existing dirt out of the room and bungee cording HVAC filters to the compressors to keep dirt out of the compressors. The attached pictures illustrate the improved cleanliness of the room and the filters put in place.

The Client

General Pencil has been a lead pencil manufacturer since the 1880s. Sitting in the heart of a residential area of Jersey City, the building’s history is clear from the feel and smell the second you walk in. The company is steeped in tradition, as over 140 years of pencil making have taken place at that location. Quincy Compressor is a part of that deep tradition.

The Challenge

General Pencil purchased their original QR series compressor in 1962. They then bought a backup unit in 1972. These two 15-HP units pumped alongside one another, switching back and forth between primary and backup, for the next half of a century.

In 2019, their original unit, now 57 years old, couldn’t keep up anymore and needed some pump repairs. Considering the unit’s age and the rust and corrosion likely taking place inside the receiver tank, Quincy recommended replacing the entire compressor for safety measures.

The Solution

Customers who purchase QR series compressors pay for extreme quality. Today’s standard across most industry-leading compressor brands involves splash-lubricated, aluminum head reciprocating compressor brands. Quincy makes a phenomenal version of that style — the QT series — that comes with a 50,000 hour expected pump life rating and is more cost-effective than the QR series.

However, the QR series remains the reciprocating market’s toughest compressor, with a cast iron head and pressure lubrication. General Pencil valued the QR series’ reputation. They wanted to invest in the same machine that had already brought them 57 years of outstanding performance. The proven performance the two QR units had previously shown in this plant made the QR this customer’s top choice.

The Client

Delta Corrugated is an extremely busy cardboard box manufacturer in Palisades Park, New Jersey. Last year, they had a ton of capital projects going on at one time and their compressor maxed out on air, without a proper backup in place.

The Challenge

Quincy was up against a competitor distributor on this job. This competitor insisted a variable speed compressor would serve as sufficient backup and also be a good trim machine for times when the plant had air demand — a viable and legitimate proposition. What that distributor didn’t factor in, however, was what was important to the customer.

Delta Corrugated had a hot and dirty compressor environment, which was not the ideal place to put a variable frequency machine. Quincy told this to the customer and also pointed out a machine they’d had previous success with, which had been running at the back corner of the plant since the early 1990s. The customer liked this idea and appreciated that the compressor we offered didn’t come in an enclosure, as he believed the machine could cool itself better in an environment with more airflow.

The Solution

However, Delta Corrugated leadership liked the energy savings a variable speed machine would bring and wanted to find a balance between energy efficiency, reliability and upfront investment costs. Following these preferences, we proposed a compressor that would save energy when not operating at full capacity, while also ensuring reliability by keeping dirt and heat out of the VFD machine.
